Okay…here’s the thing. One of two things has happened here…
1) Cavalho and Johnson did indeed record their lines over a year ago and no-one has made anything of it, not least the two themselves when being asked or in connection to the live remake. If she had been involved in the series, when asked if she was Moana again in the live film, you’d expect her to say "no, but I am doing the voice for the TV show". So I think this is unlikely.
2) More likely is this: the show was being made at the new facility in Vancouver, designed to take on longform productions and series. Just like Jim Hanks plays Woody on TV, and Dan Castelleneta is the TV Genie, I’ll bet there were soundalikeys in place to record the dialogue animated to.
Needing a surefire November hit and knowing Moana is super-successful, Disney has retooled this into a feature to plug its November date. It would have been being cut down and reshaped while negotiations were on for the live film, so Cavalho and Johnson were in the mix (she is an exec producer for that version).
It’s not a stretch to convince them to stay on brand and make Moana 2 happen, since this keeps them on board for the live film they *really* want to make. So it’s a win for both sides. Added to this, *the film has pretty much been made by this point*. So instead of hours of line recording, finding the character, trying out different takes, etc, everything is, to a large extent, already in place.
Now, remember when Miley Cyrus came in last minute to replace Chloe Grace Moretz on Bolt? That whole role had been completed, the film was in post. The one reason was simply to replace a voice with a name. It’s happened before and certainly since but with less publicity. That’s what’s going on here.
They’ve recut the show into a film, parachuted them in, and will replace the vocals ADR style, with Cavalho, Johnson and whoever else is deemed worthy of reprisal who wasn’t already picking up a check to work on the series, simply re-recording lines already tracked by either temp people or differently cast actors.
It’s quite possible that Johnson is, in fact, the only one doing this, since Cavalho has been an ongoing presence in the role, but it’s still odd that she wouldn’t have raised it before (and *definitely* in Johnson’s case!). Nevertheless, Moana 2 is going to be quite the rare bird: a Disney Animation feature largely *not* made at Disney Animation, and one being found in post-production rather than from the ground up in Burbank.
It’ll be interesting to see if it feels like a stitched together movie and the cracks show, or if the, at least, year they had before the switch means they can smooth this out convincingly. That’s still enough time to redo shots and tweak voice-over, and probably bring Disney Animation proper into the show for additional work. It could still be good!
